Large-Format Architectural Glazing for a Contemporary London Extension
This project in London involved the design, survey, supply and installation of a large-format Hyline HY40 ultra-slim sliding door system with structural gable glazing for a contemporary rear extension.
From the outset, this project demanded far more than simply supplying sliding doors. The scale of the glazing, the structural opening, the architectural gable design and the restricted installation access required careful technical planning from survey through to installation.
Azure Outdoor Living carried out a full laser survey, technical drawing production, structural coordination, and specialist installation using mechanical glazing equipment, ensuring the final installation met both the architectural intent and the structural performance requirements of the system.
The Brief
The client wanted a glazing solution that would maximise daylight, open up the new kitchen-dining space to the garden, and deliver a genuinely minimalist appearance. Early discussions explored different opening configurations, additional gable glazing, rooflights, colour options, access constraints and planning timelines. The decision-making process was detailed and thoughtful, as it needed to be for a project involving glass panels of this size. The final ambition remained consistent throughout: a large-format ultra-slim sliding door system with a clean architectural finish and no compromise on performance.
Technical Survey & Measured Drawings
One of the most critical stages of this project was the technical site survey.
Architectural planning drawings are useful for concept design, but they rarely contain the level of accuracy required to manufacture large-format glazing systems. Even small discrepancies can cause major installation problems when dealing with glass panels of this size.
Azure therefore carried out a full technical survey using laser measurement equipment, producing detailed survey drawings that established the true structural opening dimensions and the required manufacturing tolerances.
The measured survey confirmed:
- Tightest structural opening width: 6714mm
- Manufactured frame width: 6694mm
- Manufactured system height: 3127mm
- Triple track sliding configuration with precise track positioning
- Threshold build-up requirement: minimum 290mm solid structural support
- Track set-down: 94mm below finished internal floor level
- External drainage channel: minimum 100mm width
These details were essential to ensure the system could be installed flush with the finished floor internally while maintaining correct drainage externally.
Producing accurate survey drawings before manufacture ensures that the system fits correctly first time and prevents costly site modifications during installation.
This level of detail is particularly important when installing ultra-slim systems such as Hyline, where tolerances are minimal and sightlines are extremely fine.

“Large-format glazing projects like this require a lot more than simply ordering doors to a size on an architect’s drawing. The tolerances on ultra-slim systems are extremely tight, so if the survey isn’t done properly you can run into major problems during installation. On this project we carried out a full laser survey while the extension was still under construction so we could coordinate the structural opening, floor levels, drainage and steelwork before the system went into production. That preparation is what ensures everything fits perfectly when the glass finally arrives on site.”
Structural Glazing Integration with the Extension
The sliding doors were positioned beneath a structural steel beam forming the main opening of the rear extension.
This beam supports the new gable roof structure above while allowing the large glazed opening below.
To achieve the clean architectural finish the client wanted, several construction details needed careful coordination with the builder:
- precise beam height to accommodate the door system
- correct formation of the threshold support
drainage channel - installation outside the frame
- internal floor build-up to create a flush threshold
- external façade build-up to conceal the frame perimeter
Without careful coordination between the glazing contractor and builder, these details can easily compromise the finished appearance.
By surveying the project during construction, Azure ensured the structural opening was prepared correctly before the glazing system was manufactured.
During the manufacturing stage, Azure also coordinated closely with Hyline’s technical engineering team to review the structural requirements of the system.
Due to the size and weight of the glazing panels, the mullion specification required careful consideration to ensure the system would perform correctly under site wind loading while maintaining Hyline’s ultra-slim sightlines.
Working directly with the manufacturer’s engineering team ensured the final specification delivered the required structural performance without compromising the minimalist architectural appearance of the glazing system.
The Triangular Gable Glazing
Above the sliding doors sits a triangular gable window that mirrors the pitch of the new roof.
This glazing element plays an important architectural role by increasing daylight penetration into the extension and visually emphasising the vaulted ceiling inside.
Following the survey, Azure produced detailed drawings to define the geometry of the gable window:
- Gable width: approximately 2980mm
- Structural opening height: approximately 810mm
- Roof pitch: 29°
The gable glazing was manufactured as a single fixed pane without vertical mullions, maintaining the clean aesthetic of the sliding doors below.
This creates a continuous glazed elevation where the eye is drawn upward from the sliding doors to the peak of the roof.
Installation Challenges:
Large Sliding Glass Panels
The sliding door panels used on this project were extremely large.
Each glass unit measured approximately:
- 2.3 metres wide
- 3.1 metres high
- approximately 350kg per panel
Handling glass of this size safely requires careful planning and specialist equipment.
Traditional manual glass handling techniques are not suitable for panels of this scale, particularly when access to the rear of the property is restricted.
Access Constraints at the Property
Access to the rear garden was via a narrow side passage beside the house, with several challenges:
- access width reduced in places
- tight turning point around
- the corner of the property
garden gate approximately 1 metre wide - uneven ground consisting of turf, mud and rubble
- restricted working space behind the extension
These constraints meant that conventional lifting equipment such as cranes or telehandlers were not viable options.
A different installation strategy was required.
Specialist Equipment: Winlet Glazing Robot
To safely install the oversized glass panels, Azure arranged the hire of a Winlet glazing robot.
These machines are specifically designed for handling large-format architectural glass in restricted access environments.
Why a Glazing Robot Was Necessary
The Winlet robot allowed the installation team to:
- transport glass panels safely through narrow access routes
- manoeuvre heavy glazing with precision
- lift and position panels accurately within the frame
- reduce manual handling risks
- maintain full control over glass alignment during installation
For panels weighing approximately 350kg each, this equipment is not simply convenient, it is essential for safe installation.
Capabilities of the Machine
The machine used on this project provided:
- vacuum lifting system for large glass units
- precise multi-axis positioning
- ability to rotate and tilt glass panels during installation
- compact dimensions for restricted access routes
- off-road capability for uneven ground conditions
This allowed the panels to be transported through the narrow side access and installed safely inside the structural opening.
Precision Placement
Once inside the extension, the glazing robot enabled the team to fine-tune the positioning of each glass panel during installation.
Ultra-slim sliding door systems require extremely accurate alignment to ensure:
- smooth sliding operation
- correct load distribution
- consistent sightlines between panels
- proper engagement with the track system
The robot allows installers to make these adjustments gradually while supporting the full weight of the glass.
This level of control is impossible with purely manual lifting methods.
Installation Process
With the structural opening prepared according to the survey drawings, the installation followed several key stages.
Frame Installation
The Hyline frame system was first positioned and secured within the opening, ensuring:
- correct level alignment
- precise positioning relative to the finished floor
- accurate track installation
- correct drainage integration
Glass Installation
Once the frame was installed, the glazing robot was used to lift each panel into position.
The panels were carefully manoeuvred into the system and aligned to ensure the sliding mechanism operated smoothly.
Final Adjustments
After installation, the system was adjusted and checked to ensure:
- smooth sliding operation
- correct panel alignment
- consistent sightlines
- secure sealing and weather protection
The Finished Result
The completed installation delivers exactly what the extension was designed to achieve.
The ultra-slim sliding doors create a full-width glazed opening, allowing uninterrupted views into the garden and filling the dining area with natural light.
Above the doors, the triangular gable glazing enhances the sense of height and openness within the room.
Together, these elements transform the extension into a bright, contemporary living space where the boundary between indoors and outdoors is visually minimised.
